The talk description follows: Win-Win Plant Consolidation through Kaizen StrategyGreg Hart, President - Hart Innovative SolutionsAfter acquiring a competitor, Wilson Greatbatch (WG) (www.Greatbatch.com) had two facilities with like processes. With a goal to create a center of excellence, WG commenced plant consolidation. Hart Innovative Solutions (www.HartInnovations.com) facilitated the consolidation process. Rather than plan every detail of the layout and schedule, leadership applied a lean manufacturing approach. A block schedule defined a series of kaizen events to accomplish consolidation in just a few months. Cross-functional Kaizen teams leaned out processes in the recipient plant to make space and improve efficiency. Then teams with members from both plants designed manufacturing cells to move from NY to MA. Team members prepared equipment to ship and supported installation. Production start-up and ramp-up met objectives. The project was completed on time and within budget. By involving personnel from both facilities, everyone felt like winners and the company doubled production in the same space. This case study will describe the process, results and lessons learned. It will include aspects of planning and lean transformation as well as details of specific kaizen events. The presentation includes creative applications of 5S and visual controls.
